Renewing Leroy's older flatwork

Census Bureau survey estimates for 2020–2024 date about 52% of Leroy's housing units to before 1980. A new surface suits only a slab that is worn on top and sound below. Concrete that is already damaged, cracked or shifting won't hold an overlay for long, one published guide warns, and it names low-quality materials, inadequate surface preparation and slips in mixing or applying as the commonest causes of early failure.

Butterfield Color's sheet for a professional fine overlay gives a layer from 1/16 inch up to 3/16 inch that reaches 5860 psi compressive strength at 21 days. Its temperature window is 45°F to 85°F, for the air and the slab alike, and it isn't meant for steel-wheel traffic, strong chemicals, places that are periodically under water, or hydrostatic pressure.

Cracked or broken slabs start with repairs in Leroy, and a patterned top on a new pour is on stamped concrete. Leroy's service page has the rest.

Renewing a slab in three steps

  1. Sound the slab, find the joints

The slab is checked for movement and wide cracks, and its control joints are marked.

  2. Pressure-wash and profile

The surface is washed and roughened so the new layer can bond.

  3. Thin coats, then wait

The topping or sealer goes on thin, and traffic waits until it has cured.

Questions about thin toppings and sealer

Is a thicker coat of sealer better?

No. Thin is the rule in the American Society of Concrete Contractors' sealer guide: each layer 1 to 3 mils, with acrylics applied at about 5 mils wet so they dry to 1 to 2. Too-thick application is behind most of the trouble with solvent-based sealers.

Should sand be mixed into sealer for grip?

The same guide doesn't recommend adding sand. It points to anti-skid additives mixed into the sealer instead, enough on exterior public walkways to feel with a bare hand, and a sealer that meets ASTM 2047 for slip resistance.

Why is a slab roughened before an overlay?

So the overlay stays bonded. The same Butterfield Color sheet calls for the surface to be profiled to CSP 3–5 so the overlay doesn't delaminate, and for the slab's existing control joints to be carried up through the new layer.
